A better bullet idea

I'm currently messing around with breech seating in my CPA 40/60 Maynard, this rifle has a Krieger barrel and to the best of my knowledge is .400" .408" and 1-16 twist.
Usually I shoot fixed ammunition using black powder only, the bullet I use is from BACO # JIM409400M4 and shoots well in fixed ammo. It also shoots quite well when breech seated but I was wondering if there might be a better bullet design to try.
I only have a push type seater for the 40-60 and pushing the BACO bullet in requires gentle tapping with a small hammer.
The bullet is .408" dia and I was also wondering that if I was to get a custom mould made might it be better to have the dia at say .407" to make seating it easier, currently I'm using 22-1 alloy so I don't have much room to go any softer.
Any suggestions would be welcome.

Mick, in my humble opinion you definately need a specific BS bullet especially with a Push seater. I used them for years with the wrong bullets, and finally decided to get serious. 
A heavey taper at least, but I like the Base Band design.  A wide base band of .125" - .200" at .002" over Groove diameter, the rest of the driving bands at .001" over bore diameter makes for an easy seat with 30:1. Maybe even harder. A good wide Base band allows for some adjustment in Seating depth without compremising Gas seal.  You do need to play with seating depth.  Steve Brooks, Tom at Accurate Molds, Boomer molds in Canada, will all make a Mold to your design. Franknfore on here might even have one. If you are real serious, take a Cast of your Breach / Bore so you can see what Freebore and Lead you have.

I had this idea in my head of a bullet with a rounded nose and the first third of its length being at bore diameter and the remaining two thirds at maybe .407''  to make loading easier, how does all that sound ?.  Also I was thinking that if I was going to shell out for a custom mould I might go for a nose pour style while I'm at it.

You still need a base band large enough to seal the bore.

One or two thou wont make much difference for Hand pushing a bullet. What you descibed would be a waste of johnny cash. 
Retrieved, genuine Base band bullets show they have obturated perfectly. 
The BB needs to be over groove diameter Mick. 
Nose pour if you can get it. Mine aren't.

Here's a couple I've used that seat fairly easy in my .40 cal .408 groove Bartlein barrel.

That bullet looks like what I'm looking for, would accurate moulds be able to make me one using those dimensions or is that a stock design from another maker that they have in stock ?.

That first one is an Accurate mould design. They also have a 413 (41-413T) grain version which might be better for you. You can tweak the dimensions when you order from Tom.

If memory serves me right that came from Franknor but you could also design your own.
I am a strong believer for one to get exactly what they might need and to not have to settle for anything less than.   
That is where a chamber casting might actually be helpful to someone who is looking for exactly what they think they actually need.
