40-50 BN - easy to form from 45-70.  Surprised that no one has mentioned this number...

The OP mentioned that his original 44 1/2 is too narrow to fit the 45-70 case. Has to be based on something smaller in diameter, like the 30-40 case for the 38-40 or .303 case for the 40-50SS.

Glenn - 2x CPA 44 1/2 w/22LR (Shilen ratchet-rifled & Bartlein 5R rifled), 38-40RH & 38-55WCF (Bartlein 5R rifled) & 40-65WCF (GrnMtn 'X') barrels

Ballards may be weaker,

The .405 case has an almost identical size base and rim as a .30-40 Krag case, and would make a good choice in a shortened version that should fit a Stevens 44 1/2 easily.

I installed a 40-60 Maynard barrel on an original 44 1/2 Stevens...OAL with 400gr bullets can be a problem. The hammer has to be over-cocked to fit the round past it..a 40-50 SBN or 40-50 SS would work fine with 350gr bullets

40-60, what was the maximum oal before you had problems with the hammer?  That dimension will dictate what I can use.  Tom

You can flatten the hammer.  I had an original 44 1/2 that had the hammer flattened so it could be cleaned from the breech.

measuring what I have 2.9" will hit the hammer
I don't have the Rifle, it was a friends that I did the work for
I think he bent the hammer or bought a speed hammer from CPA and had it fitted

the 40-60 with a 350gr RCBS bullet will be about 2.6"
long

something I remembered the rifle has to be fully cocked to insert the loaded round...the rim will just clear the nose of the hammer, my friend Buffalo Chips shoots a 4070SS on the 44 1/2 but he Breech Seats and the 2.5"case just clears the hammer nose

I'm just about to embark on building a .405 Winchester on a Borchardt using a barrel that is .403 bore .411 groove.  That's pretty much a 40 caliber. I chose that barrel because I can shoot cheap Hornady factory ammo through it with .411 bullets.

I have the .405 Win in a Ruger #1 and in a Japanese High Wall and the 40-65 a CPA.  Not a lot of difference.  I like the .405 because of the straight case.  R#1 is most comfortable OH and the CPA best at the bench. Watch the bore and groove diameters - match them well with the bullets.
