With a new barrel, I'll be finding out just how far to set the 400gr & 450gr Money out once I do a chamber cast. 

Might well be like my 38-56. With it and the 325gr Money bullet (reduced first driving band) and 57gr of 2F Goex am compressing 0.120" and using 1x Walters 0.060" wad, 1x 0.060" poly wad and 1x 0.030" poly wad. I'll start using all poly once I've used up all the fiber wads. Shoots very straight. 98-4x @ 200yd, 94-2x @ 300yd & 83 @ 600yd (two bad wind calls on my part cost me 9 pts) last time out.

Indeed...... separating the patches before the shoot is an excellent idea. Every time I forget to do so I curse myself for being so forgetful. Not too bad with a mid-range match, but a real time-compresser on a silhouette string.

My new .40-65 Shiloh Sharps 1874 is in the mail.
As soon as it arrives I will try a 425 grain Paul Jones Creedmore that is .410 at the base. Bullets will be seated with a Shiloh Sharps in-line seater.

The Shiloh of course is .408 from groove-to-groove; but I have always had great success shooting cast bullets .002" over bore diameter. Kirk Bryan does not appear to be supportive of shooting wider bullets.

Will let you know how my first tests turn out with the new rifle using Swiss FFFg, newspaper over flash hole, magnum primers and .060 vegetable wad: which works great in my .40-60 Maynard in a CPA with a Douglas 1:16 twist barrel with .409 groove-to-groove diameter. The bullet is 1.375" long.

Maximum bullet length for .40 caliber is from Greenhill's formula:

1:14  1.780"
1:16  1.560"
1:18  1.390"
1:20  1.250"

What twist does your barrel have? I believe the new Shiloh Sharps are 1:16 twist.

Are you shooting 200 - 600 yards max?  Even at 600 yards a 1.56" bullet may be too long in a 16 twist.  For long range in my 40-82, 1:16 Douglas barrel, a 1.42" bullet is on the bitter edge of stability.

The modified Greenhill formula someone here gave me gives 1.34" as the max bullet length for a 0.408" bullet in a 16" twist at 1350fps. Slower means a shorter bullet is needed.

The 1.4" long 400gr 'Money' bullet is happy at 1160fps while the 1.51" long 450gr needs to be going right at 1350fps.

Yes it gives you the maximum length of bullet.

However if you also use a stability formula you may find it may be slightly too long under certain weather conditions: i.e.  higher atmospheric pressure or higher temperatures etc.

Of course I always select a bullet shorter than the maximum length predicted in the Greenhill's formula.

Yes my 1.375" 425 grain bullet in my 16:1 twist barrel won the last silhouette match I attended and shot down more rams at 550 yards than all the .45-70s and 45- 90s and 45-100s I shot against under extreme wind conditions. Even beat the Master shooters even though I just started this game. My successful start was from following the hints provided in Mike Ventrino and Steve Garbe's "Reloading Primer" although I do use Alberta Schuetzen Lube. But on the other hand I may have been lucky.

Or is it from the wind doping experience from ISSA and ASSRA shooting. This is where I have gained considerable experience shooting cast bullets. I have been the International Schuetzen Benchrest Champion at the U.S. ISSA Nationals in 2008 and 2013.
