I’ve seen pictures of a press mounted punch for making -over powder cards- so in a time of need, rather than looking for who makes them for sale, probably BACo, I spent a few extra minutes at the machines the other night and made another one.  I made one a while ago for the 45 caliber, followed by one for a 50, but I needed a card for loading the 40's.  Here’s a few pictures of the process.  I omitted the beginning of turning and threading the die blank and the actual boring to size but started at the rotary table and on with the slitting saw for the card material.

I used a piece of stress proof (1144) for the die body, and then a piece of 4140 for the punch.  In the previous ones I never did a heat treat of the parts and so far, (just a few thousand of each of the previous sizes) I can’t detect any wear or size difference.   For the 40 caliber I chose to make the die so it would produce a .410” (.4106” to be closer) from a veggie based material.  My intended sizes came out on the first attempt.   I’ve been experimenting with BP again and I’ve always just used a gasket punch or purchased them, just chasing a notion now.   Not a big project but I thought I’d share.  Next one I need is for the 22rf cases when I find time for the breech seater I made last winter.   
On one of the earlier punches, I drilled and tapped the top of the die and fastened a plastic electrical tape box to it to catch the cards, just haven't been that ambitious on the last couple.

Here's pictures of the last of this series, unless I decide to make one for the 25 and the 32's...
I'm guessing by accident the 22 turned out so well if I don't have my hand over the top of the punch it shoots the card off into -where'd that go... so that's how they make confetti? Grin

GT, as you know I have been making my version of the wad punch for some time.  A simple suggestion - leave the die round and cut a rim on the top that a pill bottle will tightly slip on.  This will catch a bunch of cut wads so they don't hit the floor.  How are you cutting the slot for the cutter?  This is the most time consuming part of the process for me.  PS-pill bottles are easy to come by for an old fart like me!  Oldwyo

My first one I did make it so it fit a pill bottle, but I use a slitting saw for the slot and the less material to cut, the better.  The other reason for removal is to see to advance the strip.  As I mentioned earlier, I attached a 3M electrical tape container to the first one and it's clear enough to see through.   
A little hint using the slitting saw, use back gear, 100 rpm or less, plunge straight in and work out each direction -once you're to depth.  I use a 3" diameter, 1/16" thick saw.  As I mentioned also, I make the die out of stressproof, with a little oil is cuts nice and work hardens a little on it's own as it's used.  Cutting the slot takes less than 5 minutes...  The .206" diameter punch I just made was out of an ugly piece of 4340 I had, not a pleasant part to make but it should last a while...  did it in sections...

I’m thinking that Hollywood Senior should handle the load if you don’t push it. Nice to have the skill set and machinery to pop out a beautiful wad punch like that. My methods use a hammer and a big end grain block of locust.  I might be slow but I’m sloppy.

That is what this lazy dog has been using for the past 30 years, just finally getting around tuit.  I thought I was graduating up a few years ago when I went from an oak block to a piece of ABS Plastic instead  Grin  I actually made punches for a while that I still used a hammer with... so this is really a step up. Wink

Chuck your wad punch in a drill press, not running. Goes a little faster and easier than with a hammer.
Still not as nice as Greg's punch
