There is another way...I have an original Ballard A-1 Mid-Range in .40-63 Everlasting.  Bore bia. is .404" with a groove dia. of .409..clearly set up for P.P.  Before delving into patching, I tried this:  Using the Ideal .406150 mould, I cast up samples using a soft 40-1 lead/tin alloy..I wanted to be sure they bumped up into rifling.  These dropped right at .406". These were seated only base-band deep in case..you could B.S. in front of case also..as bullet was a snug fit in bore.  Using Swiss 1 1/2 FG, I got a 1 1/8" group first time out with rifle at 100yds.  Ideal/Lyman made several .406" dia. rifle moulds.  I only mention this as a way to get shooting quicker.  I do plan on using P.P. in my Ballard..all loaded up & ready to go...As soon as my house painting project is completed! one of these is called "trajectories of American hunting rifles".
it was published by forest and stream publishing in 1885.
on page 66 is the test done on a Hepburn like yours in your calibre, which you might find interesting.
when you get the book up, you click on the edge of the page to turn it.

Bruce, That tip about openlibrary was awesome, I saw that, went there, been reading for a couple of hours solid.   

PS.  First post here on this forum, I usually just read a lot, I dont typically feel like I have a lot to add to conversation most times.  But that link / suggestion by Bruce was so good I wanted to high light it Smiley

these old writings give us an insight into how it really was in the day, as opposed to how many of us think it was, much of which is now polluted by modern marketing.
when smokeless came in, people made a point of jettisoning the old knowledge, but luckily some are exploring how it was really done.
bore riding nosed greasers are just such an example, as they are far more suited to smokeless than black.
more reading is on a site called internet archive.
long range shooting, by field and stream is a bit of a history of creedmoor etc.
modern sportsmans gun and rifle, by j h walsh includes stuff on  express rifles and long range shooting, as well as shooting dirty.
modern observations on rifle shooting by Edwin perry blows a few modern myths out of the water.
some of these are offered in different formats, some of which are better for the reader and include pictures.
go for the formats that are like a book and you turn the pages.

BACo is generally willing to make changes to designs they sell. Pick the mold you think will work and then ask for the dimensions you want/need. They've done so several times for me. With modern CNC machines it is no problem to change a number or three in the program. If were my rifle, I would have the 400gr 'Kidwell' bullet taken down to the needed diameter. 

Interesting that your 40/65 is essentially the 40-70SS. My understanding was that the original Rem 40/65 was the Win 40-65 with a 2.25" case length rather than a 2.10" case length.

that bullet would be too long for the twist, fine bullet though it may be.
would be interesting to hear how the o.p. is getting on with this.
