Thanks Stubbicat and Cat Wisperer, minimum sizing and minimum expanding is the what I'm after.    Thing is I've got the expanding covered.   I've got a .4065 expander which is exactly what I want.   It's the sizing that I've not got figured out with available dies.    .421 is more sizing than is needed or desired.   Ideally I'd want that for the

Have you looked at the Meacham bushing dies?  They are available for the .40-65.

Chris, I had not.  Just did!   Looks like it is exactly what I'm looking for.   Thanks!!

Thought I had a brilliant and cheap idea of using a Lee Push Through Sizer at .427 for to neck size but that left a wicked ring at the transition of taper-to-neck, and, with the sizing part being at the mouth of the die, the press only allowed for a couple threads to catch.

If all you want and need to do is size the neck then a bushing die is a good way to go. I have a bushing die that I made and have made my own bushings for both sizing and a taper crimp bushing as well. One problem I ran into was that when I tried it on a 45-70 in my lyman press it sized the case off center. I was not happy to say the least. I even went as far as sending the press back to lyman and they said the press was fine.  I have since picked up a Co-Ax press and everything is centered up nicely.  Even with just neck sizing with a bushing die you will want a little lube on the neck, I use the imperial sizing die wax for that and it works just fine.

Sam,  how does the transition at the deepest part of the press stroke look.    Is there a distinct ring where it meets the taper that looks like it may be hard on the brass or does it just sort of blend in?   Wish I'd have taken a picture of how the push through sizer treated that junction.   Guess a guy could add a bevel ther if he had a lath.   I don't!    Looks like the bushing is the way for me to go.

Cat, I dont  have a print I kind of made things up as I went along.     However if you would like a print give me some time and I can make up a set. Most likely it would be 3 seperate drawings and I can send them to you as pdf's.
I did not make up a bushing for my 40-65 but instead made one up for the 45-70 and you can definately see the offset. I am not sure if I have that case laying around or not but it would be easy enough to run a case in and take a pic. The other caliber I made a bushing for was for my 44-77. My thoughts were that I only have 1 rifle in that caliber, I will only shoot black in it and no need to do more than neck size and maybe crimp a little and the bushings work just fine for that. 
When I use the bushing in my Co-Ax press, you do see a transition but its not overly noticeable but it is there, in the Lyman press it is very noticeable.  I will get things set up later on today and take some pics including the die and associated parts. 
I put enough thought into the die that I can use is for neck sizing, depriming , seating and crimping. It was an interesting project and most of the parts are made from 12L14 steel.  The remainder of the parts being either brass, plastic or tool steel (the bushings).

FL sizing die neck diameters for .40-65

Here are the sizes of the 40-65 dies that I own.

Older  1960s era RCBS for original .406 groove diameters  - .4175

Redding  - 2 different dies  -  .416 

RCBS Cowboy -  3 sets  - .421 


Lyman - 2 sets -  both are .421 like the RCBS Cowboy dies. 

Lee  - I do not have but my Lee 45-70 FL die is about .005 larger than the other brands. A stripped Lee die body is $14. 

You can open a die neck up using a barrel lap

Sam,   Thanks for the feedback on your transition.

And ireload2, thanks for all the feedback on die sizes.   Very helpful and exactly what I was hoping for.    

I may try lapping the taper angle of the 40-65 case body on my .427 Lee Push Through sizing die at the mouth to manage that transition before I invest $100 in a bushing die ($100 for die, bushing and open top nut).    Don't see why it wouldn't work, plus it would allow me to turn more threads into the press.   .427 would give me about .002 neck tension - that is "if" I didn't create an offset!    I need to figure what that taper angle is!

I think this would make a good topic by itself - and if we do it right SOME manufacturer will catch the idea and market it at a reasonable price. 

The need for some thing simple and functional to do limited sizing on a C press has LOTS of applications.

As promised here are pics of my bushing die, I case that I put in my Lyman press and run into the die. This was a  case I found on my bench and I don't have any idea where it came from or what it was fired in. It wasn't one of my rifles as I don't use StarLine brass. However you can see the ring from the bushing and can see that it is off center. In fact I couldn't run the case straight into the die I had to guide it in.  You can also see the bushing die I made  and also attached is a print. I made it up so that I could use an RCBS decaping rod assembly. If your going to make one up you can adjust some of the lengths to accommodate your particular case length. This die will size a 45-70 case about a half inch or so but works great on the 2 1/4 " 44-77 case necks. I also made a taper crimp bushing for the 44 but had to also add a spacer, the spacer I made of brass. Pretty much I can just swap around parts and dont have to make any adjustments to things.

Cat, if you look the drawing is there between the post and the first pic. The text is just a little small I guess and I wasn't thinking or the pics wouldn't have been quite so big but you do get the idea of how the die was made. I don't know what size the mechem bushings are, I just took a guess. I made my bushings our of A-2 steel and its hard to get a good finish on that material short of grinding it.  It might pay to purchase a bushing and then build a die around it.
